How do ExpandOS save space? ExpandOS stands for “expand on site”. ExpandOS start as a perforated flat sheet of paperboard that is put through a machine (called the Expander) that through a patented process ingeniously bursts and folds the paper to create three-dimensional 1 1/2-inch paper pyramids. The Expander feeds the resulting pyramids directly into a carton for shipping. One truckload of ExpandOS paperboard can be “expanded” to fill twenty-five truckloads of shock-absorbing, stabilizing, continuously protective material.
“I no longer have to worry about damage,” says Dan Decker, president of BrakeBuddy, an auxiliary braking system for towed vehicles, after he switched to ExpandOS. “Plus, I managed to save my employees from the poisonous fumes and chemicals associated with Expanding Polyurethane Foam.” [Expanding Polyurethane Foam is a popular carcinogenic packaging product that requires users wear extensive protective gear.] ExpandOS is environmentally-safe (recyclable and biodegradable) and people-friendly.

FedEx also certifies ExpandOS a winner. FedEx developed a tough challenge for ExpandOS: ceramic toilet protection. ExpandOS was seeking to protect ceramic toilet tanks and bowls through simulated stacking pressure from a hydraulic press, followed by an hour of tough vibration, and finally FedEx’s stringent general simulation test of ten consecutive drops from thirty inches. All tested packages (tanks and bowls) survived - no scratches, chips, cracks or rattles – 100% damage-free!
FedEx’s Larry Rutledge said: “I believe we have accomplished something significant today…I have not seen this [toilet] product pass this test with most other packaging materials”. Rutledge continued, “ExpandOS has exhibited some very intriguing properties and I am very excited to find more applications.”

How does it work?
The paper pyramids are specifically designed to cling together using all three sides, all six corners and all thirty-eight fingers. Other cushioning elements include a network of circular holes that minimize added package weight and enable the elements to further interlock. After the space-saving paperboard sheets are converted to the small paper pyramids and fed into the shipping box, it’s like they are “activated”, and they immediately seek out the product surfaces and each other to stabilize the product in a turbulent shipping environment. The pieces will adjust, realign and reorganize themselves with their neighbors in a layer around the product(s) during transit to provide a reliable, safe haven that diverts unwelcome energy away from the product. The pieces work together to suspend the product, absorb shock and allow minimal movement during shipping. Each machine can expand enough specialized paper to pack up to 1,000 boxes in a typical shift.
